This System provides a Leak Free Charge Air Cooler unlike most OE Charge Air Coolers. It allows free uninhibited, thermally induced, core expansion and vibration absorption, thus eliminating the two greatest causes of premature failure in Charge Air Coolers.

Why a Charge Air Cooler?

The purpose of a charge air cooler is to cool the pressurized (Charged) air from the Turbo charger before it goes into the engine intake. A leaking charge air cooler will create a pressure loss and thus impacting on performance and fuel economy. Engine manufacturers allow a certain amount of leakage (See Testing Procedures for specifications) before the leak will damage the engine. A loss of power and increased fuel economy is often notice long before the Charge air cooler reaches the allowable leakage limit.

Some common problems associated with non-performing Charge Air Coolers include:

  • Loss of Engine Power - Not enough boost density for complete combustion.
  • Increased Fuel Consumption - Incomplete combustion results in unburnt fuel being exhausted instead of being used for powering the engine.
  • Exhaust Manifold Failure - Unburnt fuel is igniting in the exhaust manifold and elevating the exhaust temperatures.
  • Premature piston ring, and valve failure – The lack of boost air density results in inefficient combustion on the intake stroke leading to an increase in cylinder wall temperature.
  • Elevated Coolant Temperatures - Insufficient cooling of cylinder walls results in elevated block temperatures and additional heat being added to the coolant.
  • Turbocharger Failure - Insufficient back pressure due to Charge Air Cooler leaks result in the turbo spinning at much higher revolutions than originally designed for.

Almost all diesel applications today have Charge Air Coolers, which are air-to-air heat exchangers mounted on the front side of radiators to cool the hot pressurised turbo charged air before it enters the cylinders. It’s vitally important that the correct amount of air, as specified by the engine manufacturer, pass through these coolers or turbo air will be too hot, in which case performance, fuel economy and emissions all suffer.
